Control Panel Overhaul: System Refresh & Optimization

 Industrial Efficiency Upgrade: Full Control Panel Overhaul and Component Replacement

In our latest project, we tackled a critical electrical maintenance task to ensure the longevity and safety of our client's operations. Industrial control panels are the heart of any manufacturing process, and over time, components like transformers, contactors, and capacitors experience thermal stress that can lead to unexpected downtime.

The Project Scope

Our mission was a complete system refresh, replacing aged parts with high-efficiency Fuji Electric and Aneng-verified components. The upgrade focused on four key areas:

  • Transformers (56kW): We swapped out the heavy-duty transformers (shown in the 56kW section) to ensure stable voltage regulation across the entire control circuit.

  • Magnetic Contactors: Replacing old contactors (like the Fuji SC series) is essential to prevent "welding" or pitted contacts, which can cause motor failure or intermittent start-up issues.

  • Overload Relays: We installed and calibrated new thermal overload relays to provide precise protection against phase loss and over-current conditions.

  • Capacitor Bank: A critical part of the job involved the Capacitor Bank replacement. By updating these units, we significantly improved the power factor of the system, reducing energy waste and lowering electrical utility costs.


Testing and Validation

A replacement is only as good as its verification. Using high-precision multimeters (Aneng ST182), we conducted rigorous testing to confirm:

  1. Phase-to-Phase Voltage: Confirmed at a steady 416V for three-phase stability.

  2. Amperage Draw: Zeroed and verified to ensure no leakage current in the new wiring.

  3. Connection Integrity: Every lug and terminal was torqued to spec to prevent hot spots.

Why Regular Electrical Maintenance Matters

Reactive repairs cost 3x more than proactive maintenance. By replacing the contactor, overload, and capacitor bank before a total failure, we saved the client from a potential multi-day production halt.

Technical Insight: Notice the difference between the old, dusty components and the newly installed, clean-terminal Fuji contactors. This isn't just about "looks"—clean environments prevent tracking and short circuits.
